Spot on geeves. I was going to take a pic just now but i have come inside for dinner and forgot. Will do tomorrow. Mine is a LOT worse than that :) There was a piece of foam rubber stuff between that member and the chassis below which clearly stops any water draining out - presumabley its meant to help stop dirt getting into the engine bay or something but I think it has led to a lot of that rust. Will take a pic of the other rusty bit near a front body mount too.
What would you think about cutting the entire middle section of that cross member out and just welding a new straight cross member in?

As far as I am aware, when going through mud/water deep enough to hit thermo fans, you need to turn them off..

At the top of that crossmember there are 2 roundish ends. Mine rusted out 4 years after that pic was taken. Welding minus paint was around 250 5 years ago Looking at the nicely ground off seems you could tell that about 7 pieces of metal had been used each side. The rust in that pic cost about the same 10 years ago and was done with 2 pieces of 6mm steel

Ok i havent removed the piece that the headlight squirters attach to yet, to see if theres any more but this is what i see so far.

Looks like some rust starting in the main xmember as well. This might be surface but a good poke with a screwdriver is warranted. Thats quite bad. Whats the rest of the wagon like?
In my basement I have an inner guard assembly off a 90 swb with no rust visible. This bolts to the main body with about 200 bolts or you can just cut the front part off and get your favourite panel beater to weld it on. Yours for the cost of freight from Wellington but Im not going to be able to do anything about it till late next week.

pig - sorry I take broadband for granted, didnt think about it - resised now

Its/has been a bit of a rustbucket. I have cut rust out of the roof sills, bottom of small side boot door, both rear wheel arches just behind the doors.
Chassis I poked over 6 months ago and cut out a section and welded in new metal. Another section has been professionally fixed years ago.
Havent poked the front chassis cross member yet looks like surface rust but the damn stuff is like an iceberg aint it.

What does the inner guard assembly consist of - will it solve the rust problem in 'rust3' - if so I may be interested in your part - no rush to sort shipping or anything though.

I will not be put off by this cancer, the bighorn will live on!

Took some more of the front off today and poked around - luckily no new rust found in chassis or body. Gives me a chance to attempt to fix the light squirters which dont work (or remove them but it looks like they just werent plugged in), fix the leak in the water washer reserviour and look at how the radiator is mounted (body lift is ordered, also shackles on the way). Also get rid of the wiring dangling around from where the spotlights used to be - were removed as cracked and failed WOF years ago.

Now the aircon hasnt worked in years and id like to remove the aircon radiator, but if I was ever going to use the aircon pump as a compressor for tyres etc would I need the radiator? I wouldnt know how to rig up a system to do this but im thinking I wont be needing the radiator.
I believe it has CFC gasses in it right? Is there somewhere I should take it for free removal - if they are going to charge me then you know what Im going to do haha.

Unfortunately the engine radiator while working great, if you touch the fins they just crumble into dust! Think id better look into getting a replacement.
Also discovered why the front plastic thing that the indicators mount to vibrates so much - all but like 2 of the plastic clips holidng it on are broken, and theres like only two screws in the middle haha.

Has yours still got plastic clips? Mine did when I bought it but its almost all pk screws now. It should only have one screw into the vertical bar but pks work and never rattle

It has a few plastic clips. Its got the screw into the bar, and someone has made some things to screw into out of plastic so a couple of the clips have been replaced with screws into plastic... pretty rungi

What are your thoughts on the aircon rad/ aircon gas?
Reckon I should be looking for a new engine radiator?

Ring up a local automotive air con place. They dont charge much as its the only way they can get that gas.
I heard of a case a year or so ago of a wrecker caught letting the gas go to atmosphere. $30000 fine. Underneath Im a pom and dont need anything that accelerates my suntan
If the radiator is crumbleing a new one is not a bad idea.

In your case I would be stepping back and costing everything you need to and want to do to that truck before spending another cent. To me its sounding like its very close to the time when it should be left to rust in piece.

has your old beast seen alot of sea/ beach. judging by the amonut of rust, i suguest you swap for an old russian sub:) seriously, check the whole thing properly for for rust ( better still, have it checked if can afford it ), hate to see you spend money if its already all over. if engine is good and chassis bad, maybe better to by good chassis with buggared motor.... or see my listing... oompa bighorn lol

Yeah it was used on the beach a bit in the late 90s, I learnt to drive in it there haha. Yeah ive checked it all now and theres no more that needs to be fixed cept the stuff at the front. The way I look at it, the engine and stuff is good and I didnt have to pay for the truck since it was in the family and its not worth selling. It will be cheaper for me to fix it up than spend a few thousand on another truck. Most people probably woulda wrecked it by now yes, but for me its a vehicle that I can learn and experiment on and it dosent matter if i screw it up :P If it blows up or someting well its no big deal and any mods ive done I could transfer to another truck.
It has a lot of sentimental value haha, and if I lose a bit of money on it well its a good experience.
I dont have the skills/tools/experience/time to do an engine transplant at the moment.
